Install Guide: 2004-2008 F150 4WD Zone 6" Lift Kit on our 2007 Project Truck

Let's face it: the 2004 to 2008 F150s look at their absolute best when jacked way up in the air on big wheel and tire combinations, especially given that they tend to sit much lower than the newer trucks to begin with. That's why we had planned on putting a 6" lift kit on our 2007 F150 4WD 5.4L Project Truck from the get-go and we got the hookup from our friends over at Zone Off-Road on one of their 2004 to 2008 F150 4WD 6" Suspension Lifts Systems to get the ball rolling. Once the lift was on the truck, we had a full set of Fuel Off-Road Lethal wheels measure 20x10" with a -24mm offset wrapped in Mickey Thompson Deegan 38 35x12.50" tires ready to hop on its hubs for an awesome, tough look. But first, the lift. While a complete suspension lift isn't the easiest thing in the world to install, we were in for a real doozy. Not that there was anything wrong with Zone's kit, but our 2007 F150 spent a lot of time somewhere with a lot of road salt, snow, and sorrow; meaning that rust and corrosion seemed to dog us at every turn. Still, the techs over at Dyno Comp and ourselves soldiered on and eventually won the glorious battle against John's truck and its rust with a pretty awesome result.

The first step of our Zone F150 Lift Kit Install was to grab our lift kit, camera gear, and truck and bring it all over to Dyno Comp out in Scottsdale, Arizona, where Matt, Clay, and the other Matt were going to help us out. We got a brief tour and introductions from Rich, the owner of Dyno Comp, before Matt, Matt, and Clay got our truck on the lift and went to work.

After the truck was up, the guys went around and pulled off all four wheels and tires.

Following Zone's instructions, Clay and Matt removed the two front brake caliper assemblies by unbolting them from their mounts on the hub.

Clay and Matt then unclipped the brake lines from the ABS wiring and hung the calipers from the upper control arms using bungee cords.

With the calipers removed and hung up, the guys pulled the rotors off an set them aside. In hindsight, it would've saved the guys a few minutes if they had completely removed the caliper and brake lines, given that you need to install extended braided lines later on. However, they were following Zone's instructions. It all worked out in the end, and it's just a minor quibble.

Clay and Matt unbolted the ABS sensor mount and pulled the sensor from its slot in the hub.

The guys then unhooked the vacuum lines and moved them aside for reinstallation later.

Clay and Matt then unbolted the outer tie rods from their mounts on the stock knuckles. The passenger's side came out fairly easily, but the guys had to get creative with a breaker bar on the driver's side to get it to pop out of the knuckle joint.

Once the tie rods were taken care of, the guys moved on to the sway bar and unbolted it from the stem mounts on the lower control arms before unbolting its bushing mounts from the frame. They then removed the sway bar and set it aside.

Once the sway bar was set aside, Clay and Matt popped the cover caps for the axle shaft nut off the hubs using screwdrivers and small hammers.

With caps off, Clay and Matt removed the axle shaft nuts.

Next came the bolts that hold the axle to the differential flange. Oddly, one side's bolts came cleanly off, but the other required a hefty amount of penetrating oil in order to get the bolts out without breaking anything.

The guys then went after the three nuts on top of each strut and removed them from the truck while making sure to leave the center nut alone.

With the upper nuts removed, the guys removed the nuts for the lower strut mounts on the lower control arms.

After the strut mount bolts were removed, Clay and Matt unbolted the upper control arms' ball joints from our truck's spindles.

Clay and Matt then unbolted the lower control arm ball joints from the steering knuckles, which allowed them to swing the entire knuckle and axle assembly from the the truck.

The guys then marked the struts for their particular sides of the truck before removing them from our F150.

Now came the biggest hiccup in our install, due to our overly rusty truck: removing the lower control arms. While the two forward bolts came out easy enough, the two rearward bolts were locked into place due to corrosion. Even after yanking, pulling, oiling, and impact wrenching, the bolts were stuck in place. They were finally removed by having one Matt using an impact wrench, the other Matt using a pneumatic hammer, and Clay spraying enough penetrating oil to last a year to finally get the bolts out and the lower control arms removed from the truck.

After a lot of time wasted on the rusty LCAs, the guys were more than happy to move on to unbolting the rear crossmember and removing it from the truck.

Once the crossmember was out, Matt removed the bolts holding the transfer case driveshaft to the front differential and let it hang off the truck.

Matt and Clay then went around and unbolted the front differential from its mounts. The upper mounting bolt on the driver's side was a right pain to reach, and the guys had to turn the steering wheel to move the steering shaft enough to get a socket and extension through.

Before pulling out the upper mounting bolts, Matt grabbed a transmission jack in preparation for lowering down the differential and put an axle stand under our hitch receiver to prevent the truck from rocking while they dropped the front differential.

While Matt was positioning everything for the differential drop, Clay was busy transferring the bearing and hub assemblies from our stock knuckles over to Zone's lifted knuckles. He started by unbolting the four large retaining bolts and then removing the smaller bolts holding the vacuum housing assembly. He then transferred over all the vacuum housing.

Clay then pried the hub assemblies out of our factory knuckles and transferred them over to Zone's knuckles before bolting them down.

After Clay was done with the knuckles and Matt ready to go, the guys removed the last bolts from the differential, strapped it to their transmission jack, and lowered it out of the truck.

With the differential lowered out of the truck, Matt, using Zone's instructions, measure and marked off the portions of the rear crossmember mounts that needed to be cut in order to fit on the new Zone crossmember.

While Matt was measuring and marking, Clay finished transferring over hardware to our new Zone knuckles by swapping over our stock dust shields.

Next came the actual cutting, and the guys busted out their plasma cutter and cut along the lines on both the driver's side and passenger's side rear crossmember brackets.

Once the cutting was done, they pulled off the metal.

Clay then took a grinder to smooth out the cuts.

With the cutting and grinding completed, Clay and Matt installed the rear crossmember and slid the bolts through its mount, but didn't tighten them down.

Clay and Matt then fit on the front crossmember and Zone's sway bar drop brackets and slid their mounting bolts through their holes.

The guys then dropped in the upper bolts for sway bar drop brackets, but ended up needing to drill out a hole in our stock driver's side crossmember bracket for the final bolt

After the crossmembers were taken care of, Clay and Matt installed Zone's differential drop brackets onto the factory differential mounts.

Once the brackets wee in place, Matt and Clay grabbed the differential, strapped it back onto the transmission jack, and raised back into the truck.

With everything basically back up and mounted for the crossmembers, drop brackets, and differential; Clay and Matt went through bolting everything down to their proper torque specs.

Once the crossmembers and their supporting hardware was all bolted down and in place, Clay and Matt reinstalled our stock lower control arms. While the driver's side installed fairly easily, the passenger side gave us a hard time once again. Matt ended up taking a drill to the rearward mount to try to bore out as much rust and corrosion as he could.

While Matt dealt with the lower control arm from hell, Clay bolted on Zone's differential skid plate to the crossmembers.

Clay then helped Matt get the passenger side LCA bolted back in, and they were finally successful.

With both of the stock lower control arms back in place, Clay and Matt then installed Zone's strut spacers onto the tops of each strut.

Once the spacers were bolted on, the guys reinstalled the struts assemblies back into the truck sing Zone's new nuts for the upper mount.

To help make their lives much easier, the guys brushed off as much of the corrosion as they could from the lower strut mounts and the clevis mount on the lower control arms.

Now came time to wrestle back in the assembled knuckle/bearing assembly. Zone's instructions say to install the lower control arm nut loosely before swinging the knuckle up into the upper control arm's ball joint. However, Matt and Clay found it easier to swing the knuckle up and bolt in the strut and axle before trying to force the UCA and LCA ball joints into place.

With the strut assembly now supporting some of the weight of the lower control arm, Matt lifted the knuckle off of the LCA's ball joint nut while Clay tightened it all the way down.

After the LCA's ball joint nut was totally tightened down, Matt and Clay were able to pull the upper control arm's ball joint through the spindle on Zone's knuckle and get it tightened down.

Clay and Matt then bolted on our truck's tie rods to Zone's knuckle.

The guys then bolted on our truck's axles back onto the differential flanges.

Matt then got back underneath the truck and bolted the transfer case driveshaft back onto the front differential.

Matt and Clay then reinstalled the driveshaft nuts and tightened them down by wedging a breaker bar between the lugs to keep the hub from spinning.

Finishing up the hub assemblies, the guys reinstalled the ABS sensors into their slots.

Clay and Matt then grabbed the sway bar for reinstallation onto the truck. They started by dropping the ends back onto the stems on the lower control arms before bolting the bushing mounts onto Zone's swaybar drop brackets.

With the sway bar reinstalled, the guys went around and tightened down all the bolts to their specified torque settings.

The next step of the install involved replacing the stock brake lines with longer, braided lines from Zone and then bleeding the front brakes. To get the ball rolling on that, the guys routed the ABS sensor and vacuum lines over and through the UCA and zip-tied them together and to the spindle and UCA per Zone's instructions.

Matt the grabbed a drain pan and put it under the brake line before disconnecting it from the caliper and setting the caliper off to the side.

He then removed the crush washer from the upper brake line connection before unbolting the brake line and removing it from the truck.

Matt then installed Zone's new brake line and crush washer onto our truck's upper brake line connection.

With the brake line connected up top, Matt put the rotor back onto the hub and used a lug nut to hold it in place while he reinstalled the caliper.

Matt then bolted Zone's new braided line to the caliper and tightened it down.

The guys then installed Zone's ABS vacuum line clip over the lines and screwed it into the hole in Zone's knuckle. They did have to take a drill and bore it out slightly larger, but got the screws in.

To finish up the front end, the guys bled the front brakes using the tried and true "Two-Man Method."

With the front pretty much finished up except for some bolt tightening from Clay, it was time to add lift to the rear of the truck. The first step was to pull down on the parking brake cable and then use a pair of vise grips at the central frame mount to keep it slack. Once slackened, Matt pulled the passenger's side line from the bracket joint.

Matt then loosened up the sleeve holding the parking brake line to the passenger's side axle.

With the parking brake cable loose, Matt removed the line assembly from the driver's side leaf spring perch and let it hang off the truck.

To start off removing the stock suspension hardware in the rear, the guys supported the rear axle with a pair of axle stands on either side of the truck.

Once the axle was supported, the guys unbolted the rear shocks from their upper and lower mounts.

With the shocks out, the guys secured the leaf springs with a C-clamp to kee them from decompressing while they pulled out the rear blocks.

They guys had planned ahead of time and had hosed down the U-bolt nuts with penetrating oil that had then sat for a few hours, making removing them that much easier.

Once the U-bolts and bracket were removed, the guys lowered the passenger's side axle stand a few inches and they were able to remove the stock block without any issues. They then dropped the axle a few more inches and slid Zone's 5" block into place.

With the block in place, Matt and Clay grabbed Zone's longer U-bolts and stock bracket, put a dab of anti-sieze on each end, and then bolted them on with Zone's supplied nuts.

They then repeated the process for the driver's side U-bolts and block.

Before getting Zone's new shocks on our truck, Matt installed the parking brake drop bracket by removing the nut on the driver's side leaf spring perch and then slipping the bracket on.

The guys then reinstalled the bolt and used a pry bar to hold the drop bracket in proper alignment while the perch nut was tightened down.

Matt then installed the brake cable through the bracket and reattched the splitter bracket over the passenegr side parking brake line. He then removed the lock jaw pliers and the line snapped back into place.

After the parking brake cable was taken care of, the guys installed Zone's rear shocks by bolting them into the upper and lower shock mounts before tightening them down completely.

The guys did one last go around of tightening everything down to the proper torque specs before lowering the truck and getting on our new wheel and tire combination.

Last, and certainly not least, Matt and Clay put on our 20x10" Fuel Lethal Wheels and Mickey Thompson Deegan 38 tires before lowering it the ground and tighening up the rest of the suspension components.
