The stock intercooler on your 2015 to 2016 F150 does just enough to keep your aggressive 3.5L EcoBoost V6 churning stock levels of horsepower and torque, but its position in the lower grille opening makes mounting winches or light bars a pain and it's not exactly the most efficient thing in the world when it comes to airflow and performance. The Full-Race Freak-o-Boost Intercooler Kit aims to fix both problems by relocating the entire intercooler higher in the grille and by replacing it with a highly efficient bar-plate aluminum intercooler that outflows and out-cools the factory intercooler by a wide margin. The higher mounting of the Full-Race Freak-o-Boost intercooler allows you to use winches or LED light bars in your 2015 to 2016 F150's lower bumper without impeding airflow to the intercooler, allowing you to put together a capable off-road rig. The intercoolers bar-plate aluminum design coupled with its much more efficient core greatly improves airflow and cooling ability over stock, reducing the temperatures of inbound charge air while increasing volume which can get your truck noticeable gains in performance, especially when custom tuned.

High-Mount Design with Greatly Improved Airflow and Cooling

The stock intercooler is your pretty run-of-the-mill factory intercooler system with a tube-fin core with plastic endtanks that definitely isn't the most efficient design in the world. Full-Race's Gen 2 Intercooler features a highly-efficient bar-plate design that's combined with cast aluminum end tanks which greatly improves the cooling ability of their intercooler over stock. The endtanks are expertly TIG-welded to the core and pressure tested up to 50 psi for leaks to ensure flawless operation. The end tanks have built-in 3" diameter flanges for the inlet and outlet tubes, which are also included in the package. The core of each intercooler kit features a large, single-pass design that allows for much more efficient airflow over stock and can handle aggressive tuning, bolt-ons, and/or turbocharger upgrades so that you can turn your F150 into a brutal performance machine in practically no time. The intercooler has built-in mounts that combine with Full-Race's other included mounting hardware to move the intercooler up high into your truck's upper grille.

Grille Shutter removal required: this intercooler kit requires the removal of your truck's factory grille shutters for proper installation onto your truck.

First off the install isn’t hard if you work around vehicles. Second, this HI mount does a far superior job of eliminating heat soak even on our hottest days, stays maximum 10 degrees over ambient and on cool days it’s just 3 degrees over ambient temperature.....

Do you sell the 90 degree elbow to relocate the stock ebov so I can run a winch?

We do not have any 90 degree elbows available. Turbo smart used to offer TS-0205-2065, but that part number was discontinued.

How much does this affect water Temps since this is introducing a new hot obstacle to airflow to the radiator and other heart exchangers

Overall coolant temperatures aren't generally effected enough to cause issues with this intercooler. That being said, if you already are having overheating problems with your truck, this kit is probably not a great idea, or you should pair it with an upgraded radiator.

This kit will require removal of the Active Shutters, but it will not throw a code with a proper installation.

If I currently own a smart bov that is installed onto my stock intercooler, shouldn’t I select stock for my flange type? What would be the reason to select smart bov flange for $138?

That's going to depend on which Turbosmart BOV you already have. If you have a newer unit with a 90° adapter, then you can select the OEM BOV fitting and be fine. If you have an older unit with a straight design, then you'll need to choose the Turbosmart Flange in order to clear all the tubing. I’m looking into doing a lot of modifications to my 15’ Exped. I have found some items that I will be ordering in the future but I’m not seeing items that are available for the F150 same year. Will those products fit the Exped or is the fitment completely different?

There are some cross-fitments between the Expeditions, but not as many as you'd think. This particular kit is not guaranteed to fit the Expeditions, due to its different grille design and mounting positions than the 2015-20116 F150s. Compared to the afe intercooler. Which makes the best impact in terms of performance and HP gains?

Arguably, the Full-Race Intercooler would likely result in more power, due to having more of its surface subjected to constant airflow than a lower bumper grille like the aFe, but we have not actually measured the two head-to-head, and any difference in IAT drop or actual power gains would likely be fairly small.

Is the TiAL or Turbosmart BOV a higher end or better option for this upgrade and which BOV offers a crisper and louder note under operation?

I haven't heard the TiAL setup in person, so it's tough to say. The Turbosmart Supersonic kit is pretty loud, however, and is a bit better dialed in for the EcoBoost trucks out of the box. I know a few folks that got the TiAL have had to swap the springs out in order to get the things dialed in perfectly, while the Turbosmarts tend to behave themselves pretty well as a drop-in.

will this work with the afe hot n cold intercooler tubes?

The intercooler comes with its own cold-side charge tubing, and is not compatible with aFe's cold-side intercooler piping. The intercooler comes with adapter tubing for fitting with the stock hot-side tubes, and should work with aFe's stock-replacement hot-side tubing.

Will adding both the intercooler and TiAl BOV option need a tune to accommodate the pressure being ventilated? If not, will this set up void the factory warranty?

Tuning is not required, as long as the eBOV sensor is properly blanked off. Due to the nature of the intercooler and the TiAL BOV, there's a good likelihood that your dealer may refuse to conduct powertrain repairs under the terms of your truck's factory Powertrain Warranty.

It will not. The tubing required for throttle body and and the turbocharger hot-side tubing is different between models.

How difficult would the install be on this? And would a tune be required afterwards?

Installation is a bit more difficult than other intercooler kits due to the fact that you need to dissemble the grille, which is fairly involved on the 2015-2016 F150s, as well as remove the grille shutter assembly. Tuning is not strictly required for this intercooler kit.

Does this kit replace all charge piping between turbos to throttle body, or connect to factory charge pipes?

The intercooler connects to the factory hot-side tubing coming from the turbochargers with an adapter piece, but it does completely replace the cold-side tube from the intercooler to the throttle body with new tubing.
